Spray Foam Gun Troubleshooting: 7 Common Problems and What Causes Them

When a spray foam gun isn't performing correctly, the problem can quickly turn into lost production, wasted material, and unnecessary downtime. But a bad spray pattern or restricted flow doesn't always mean the spray gun itself has failed.
Many common spray foam gun problems can be traced to buildup, restricted passages, worn components, improper maintenance, or problems elsewhere in the spray system.
Knowing what to check first can help you diagnose the problem faster and get back to spraying.
1. Poor or Uneven Spray Pattern
An inconsistent spray pattern is one of the most noticeable signs that something isn't right.
Instead of a clean, balanced pattern, you may see an uneven fan, distorted pattern, reduced output, or material spraying heavier on one side.
Common causes can include:
- Partially blocked impingement ports
- Material buildup in the mixing chamber
- A dirty or damaged mixing chamber
- Restricted material flow
- Improperly balanced pressures
Before replacing major gun components, inspect and clean the areas responsible for mixing and material flow.

2. Plugged Mixing Chamber or Impingement Ports
The mixing chamber is one of the hardest-working components in a spray foam gun.
The A-side and B-side materials must enter the chamber correctly and mix before leaving the gun. Even a small amount of cured material or contamination can interfere with that process.
Small drill bits designed for spray foam gun maintenance are commonly used to carefully clean material passages and impingement ports.
The key is using the correct size cleaning tool for the component being serviced. Using an oversized drill bit or aggressively forcing a tool through a passage can damage the component.
Keeping the correct cleaning tools organized and readily available can save valuable time when servicing a gun between jobs.
3. Material Crossover
Crossover is a problem spray foam contractors want to catch quickly.
It occurs when one chemical enters the opposite side of the gun or mixing system rather than remaining properly separated until the materials reach the mixing chamber.
Possible causes can include worn or damaged sealing components, contamination, or problems with components responsible for keeping the A-side and B-side materials separated.
If crossover is suspected, continuing to spray can make the cleanup considerably more difficult.
Stop, inspect the gun, identify the source of the crossover, and replace damaged components before returning the equipment to service.
Keeping commonly used spray foam gun O-rings and replacement parts on hand can reduce downtime when a small sealing component causes a larger problem.
4. Material Leaking From the Gun
A spray foam gun should not have chemical leaking from areas where material is supposed to remain sealed.
Leaks may indicate:
- Worn O-rings
- Damaged seals
- Loose components
- Contamination around sealing surfaces
- Components that have reached the end of their service life
Small leaks shouldn't be ignored.
Spray foam chemicals can cure around gun components and turn what might have been a simple seal replacement into a much larger cleaning or repair job.
Inspect seals and O-rings regularly and replace worn components before they create additional problems.
5. Gun Components Aren't Moving Freely
Moving components inside a spray foam gun must operate smoothly.
Contamination, cured material, insufficient lubrication, or worn parts can make components difficult to move and may eventually affect gun operation.
Proper lubrication is an important part of routine spray gun maintenance.
Using the appropriate spray gun grease helps protect moving components and seals while making future disassembly and maintenance easier.
More grease isn't necessarily better. Follow the gun manufacturer's maintenance procedures and lubrication recommendations.
6. Reduced Material Output
If your spray gun suddenly seems to be producing less material, don't immediately assume the gun is the problem.
Reduced output can originate elsewhere in the spray system.
Check for:
- Restricted gun passages
- Partially blocked mixing chamber ports
- Material supply problems
- Pressure imbalance
- Heated hose issues
- Transfer pump problems
- Material temperature problems
Your spray gun is only one part of the complete spray foam system.

7. Excessive Cured Foam and Chemical Buildup
A dirty spray gun is much easier to prevent than it is to restore.
Small amounts of chemical residue can gradually accumulate around components and eventually interfere with operation.
A few minutes of preventive maintenance at the end of a job can help prevent hours of troubleshooting later.
Develop a routine that includes inspecting the gun, cleaning appropriate passages, checking seals and O-rings, lubricating components as required, and replacing damaged or worn parts.
